Phase Change Kinetics in Dye-Sublimation Printing

True dye-sublimation printing exploits the direct solid-to-gas phase change of low-molecular-weight disperse dyes at elevated temperatures (typically 180°C to 205°C / 355°F to 400°F). At these temperatures, synthetic polymer fibers (primarily polyethylene terephthalate, polyester) reach their glass transition temperature (T_g ≈ 70–80°C), relaxing and opening microscopic pores in the polymer amorphous regions. Gaseous dye molecules diffuse into the expanded polyester fibers and become permanently locked within the matrix upon cooling.

In contrast to sublimation, standard inkjet heat transfer papers do not involve chemical phase transitions into the fiber. Instead, an inkjet-printable polyurethane or wax-copolymer film melts under thermal platen pressure, fusing mechanically to the fabric weave. Proper pre-pressing removes residual textile moisture that would otherwise vaporize and cause transfer blistering.

Frequently Asked Questions

Why can dye-sublimation only print on polyester and poly-coated items?

Sublimation disperse dyes have chemical affinity only for synthetic polymer chains that relax at 380°F. Natural cotton fibers do not open molecular pores or cross-link with gaseous disperse dyes; ink simply washes out immediately unless the cotton is pre-treated with a synthetic polymer coating.

What is the difference between pigment ink and sublimation ink?

Pigment ink contains microscopic solid colorant particles encapsulated in resin that adhere mechanically to surface paper fibers. Sublimation ink contains synthesized disperse dye molecules that convert directly into gas under heat and pressure, penetrating inside the polyester fiber matrix.

Why does ghosting occur during heat press sublimation?

Ghosting (blurred, doubled image margins) occurs when the transfer paper shifts relative to the substrate while hot dye gases are still desorbing. Securing the transfer paper with heat-resistant thermal polyimide tape prevents paper slippage during press release.

Why must fabrics be pre-pressed before applying heat transfers?

Textiles naturally absorb ambient atmospheric moisture. Heating trapped moisture instantaneously generates steam (a 1,600-fold volumetric expansion) that forces bubbles into hot-melt polymer films and cools the platen, causing uneven adhesive bonding.
